Coolant leak and clutch replacement

On this Fiat Panda 169 Dualogic, we traced a coolant leak hidden behind the flywheel and replaced the clutch while the transmission was removed.

A coolant leak between the engine and gearbox

This Fiat Panda 169 1.2 8V Dualogic had a substantial coolant leak at the joint between the engine block and the gearbox. Once the cover was removed, coolant could be seen escaping from that area rather than merely leaving an old stain.

Its position suggested a core plug hidden behind the flywheel. That initial diagnosis explained both where the coolant emerged and why the failed part could not be reached from outside.

Symptom and context

Why a small part required a major strip-down

The suspected plug sat behind the gearbox, clutch and flywheel. Confirming the cause therefore meant removing the transmission components until the rear face of the block was visible.

Dualogic uses actuators to operate the clutch and select gears, but its friction assembly is still a conventional single-plate clutch. The system affected the electrical connections and the later calibration, not the basic clutch layout.

Preparation

Freeing the gearbox from above

The air-filter box, battery, battery tray and heat shield around the clutch control system were removed first. The Dualogic loom was separated at its connector so the gearbox-side wiring could remain with the transmission.

The earth connection and upper fasteners were then disconnected, including access around the starter motor. This made every upper connection visible before work continued underneath.

Removal

Gear oil, driveshafts and lowering the transmission

The gearbox oil was drained, both wheels were removed and the two driveshafts were taken out. The required hub connections were released to create enough movement before the remaining gearbox bolts were removed.

The transmission was lowered with another person helping to control its weight. The video records what was done on this car; it is not a substitute for suitable lifting equipment, safe support and workshop experience.

Confirmed finding

The failed core plug was behind the flywheel

With the gearbox out, the pressure plate, clutch disc and flywheel were removed. The damaged plug in the engine block was then fully exposed and confirmed as the source of the leak.

The coolant appeared to come from the gearbox joint because that was its route out, even though the failed component was part of the engine block.

Cooling-system condition

Rust behind the plug and a later coolant change

After extracting the old plug, the bore was cleaned and previous sealant was removed. Blowing through the area released a notable amount of rust, showing that the cooling system needed further attention.

Fresh coolant was used for the initial test, while another change after a period of driving was planned to continue flushing contamination. The available material does not confirm that this later service has been completed.

Repair decision

The generic plug did not fit securely

A generic replacement was tried first, but it could almost be pushed back out with a finger. Installing it would have risked repeating the entire gearbox removal if the leak returned.

It was rejected in favour of a genuine plug. The original part entered with more resistance and sat firmly with the applied sealant. This was a practical fit decision, not just a preference for a brand.

Work combined

A new clutch while the transmission was already out

Because reaching the plug had already required complete clutch removal, a new LuK pressure plate, disc and release bearing were fitted. The narration states that the car had covered more than 200,000 kilometres, so this avoided repeating much of the labour later.

The disc was installed with the spring side towards the gearbox and centred before the pressure plate was tightened. The release bearing was also secured in position while the transmission was offered back to the engine.

Reassembly

Flywheel, gearbox, driveshafts and fluids

The flywheel was refitted in its single valid position with its plate and washer. The video records a 44 Nm tightening torque for these bolts; that figure must be checked against the exact technical data for the vehicle before being reused.

The gearbox, starter and both driveshafts were reinstalled. Transmission oil was filled through the level opening, followed by the battery tray, battery and the components removed at the start.

Cooling circuit

Filling, bleeding and the first check

The cooling system was filled and its bleed point opened to release trapped air. This first fill restored the level and allowed the repaired area to be checked immediately.

With the engine running, no coolant escaped again between the block and gearbox. That is the confirmed result shown in the source material.

Declared follow-up

Dualogic calibration and coolant monitoring

A clutch calibration with diagnostic equipment remained to be completed so the Dualogic control unit could learn the new assembly. The narration says this would be done later but does not show it.

Further cooling-system cleaning and a later coolant replacement were also left as follow-up because of the rust found. Neither item is presented here as already completed.

Workshop lesson

Diagnose the route of the leak, not its appearance

Where a fluid becomes visible is not always where the component has failed. In this case the leak emerged beside the gearbox, while the actual defect was a hidden plug in the engine block.

The job also shows the value of stopping when a replacement part does not inspire confidence. Rejecting a loose plug prevented a long repair from being closed with an unreliable component.
